Not sure if it's something strange going on with my system, but:-

Now 7765-7157 =608 which is a fair way away from 240 - is the rest overhead, or does that look suspicious?

By default 5% of each volume is reserved upon creating the FS. 7765*.05 = 388.25 + 240 = 620 -- or something to that effect, fairly close to the number you were looking for. You can reclaim some of this space if you wish (without reformatting). It is most important to keep reserved space on your system volume, and less important on storage volumes, but as with anything, you do so at your own risk. (This has nothing to do with Greyhole -- it is a default OS behavior.)

Ah, excellent, thanks. I'll have a read into this and make a decision on whether to tweak that or not.
I'm out of sata connectors at the moment, so am tossing up the whole start replacing smaller drives with 2TB ones, or look to add either more sata or an esata and an external enclosure, but yeah, 5% from all drives seems like a ridiculous overhead, especially when you're talking about 2TB drives!
